Proper battery insulation is the invisible safety layer that prevents short circuits, arcing, and thermal events in lithium battery packs. Fish paper and barley paper are the two most widely used insulating materials for 18650 and prismatic cell pack building. Choosing the right material and applying it correctly can be the difference between a reliable battery pack and a dangerous one. This guide covers both materials in detail with practical application tips for Indian DIY builders.

What Is Battery Insulation Paper?

Battery insulation paper refers to thin, flexible, electrically insulating sheets placed between cells, between cells and nickel strips, and between the battery pack and its enclosure. Unlike general electrical tape, battery-grade insulation papers are engineered for:

  • High dielectric strength: Withstands voltage without breakdown (typically 5-20 kV/mm)
  • Temperature resistance: Maintains insulation at 120-180degC (critical during fault conditions)
  • Mechanical toughness: Resists puncture from sharp cell edges and nickel strip burrs
  • Thin profile: 0.2-0.5mm thickness to avoid wasting space in tight pack designs
  • Self-extinguishing: Does not sustain flame if ignited by an adjacent cell failure

Every professional battery pack — from laptop batteries to Tesla modules — uses insulation paper. Skipping it in DIY builds is one of the most common and dangerous shortcuts.

Fish Paper: Properties and Uses

Fish paper (vulcanised fibre) is a dense, hard insulating material made from cotton rag paper treated with zinc chloride solution. Despite the name, it has nothing to do with fish — the name likely derives from “Fischerpappe” (German for fibre board).

Key properties:

  • Dielectric strength: 8-12 kV/mm
  • Temperature rating: Class B (130degC continuous)
  • Thickness range: 0.2mm to 3.0mm
  • Colour: Typically red or grey
  • Tensile strength: 50-80 MPa (very tough)
  • Moisture absorption: 5-8% (moderate — seal edges in humid environments)

Best uses in battery packs:

  • Cell bottom insulation rings (round washers under the negative terminal)
  • Insulating layers between series-connected cell groups
  • Terminal insulation on BMS boards
  • Pack-to-enclosure insulation sheets

Fish paper is the industry standard for battery terminal insulation. The red insulation rings you see on every 18650 cell positive terminal are typically fish paper.

Barley Paper (Highland Paper): Properties and Uses

Barley paper (also called highland paper or qingke paper) is a thin, flexible polyester film laminated with adhesive backing. It is softer and more conformable than fish paper.

Key properties:

  • Dielectric strength: 15-25 kV/mm (higher than fish paper)
  • Temperature rating: 130-180degC depending on grade
  • Thickness range: 0.1mm to 0.4mm
  • Colour: Typically yellow or green
  • Self-adhesive versions available
  • Moisture resistance: Excellent (polyester base)

Best uses:

  • Wrapping individual cells or cell groups
  • Insulating nickel strips from adjacent cells
  • Covering exposed BMS board traces
  • Lining the inside of battery enclosures
  • Terminal insulation where flexibility is needed

Recommendation: Use both. Fish paper for structural insulation (washers, rigid separators) and barley paper for wrapping and flexible applications. Most professional pack builders stock both materials.

Where to Use Insulation in Battery Packs

Critical insulation points in a typical 18650 battery pack:

  1. Cell positive terminal rings: Fish paper or cardboard rings around the positive terminal prevent short circuits if the nickel strip shifts. Pre-cut 18650 insulation rings are available in bulk.
  2. Between series groups: A full sheet of fish paper or barley paper between positive and negative terminals of adjacent series groups. This is the highest-risk short circuit location.
  3. Under nickel strips: Where nickel strips cross over cell casings, insulate with barley paper tape to prevent the strip from contacting the cell can (which is connected to negative).
  4. BMS board isolation: Cover exposed PCB traces on the BMS board that face the cell pack. A single strand of wire or metal particle bridging a trace can cause BMS failure.
  5. Pack-to-enclosure: Line the enclosure interior with insulating material. Even plastic enclosures can have conductive screws or metal inserts that create short circuit paths.
  6. Wire entry points: Where power wires exit the pack, insulate around the penetration to prevent chafing against sharp enclosure edges.

Application Tips and Techniques

  • Cut fish paper with sharp scissors or a craft knife. Dull tools create ragged edges that can bunch up.
  • Use self-adhesive barley paper for wrapping — the adhesive holds securely at battery operating temperatures.
  • Overlap insulation layers by at least 5mm. Gaps are failure points.
  • For round cell terminal insulation, use a hole punch to create perfect 18mm rings from fish paper sheets.
  • Apply Kapton tape over insulation edges as a secondary retention layer.
  • In humid Indian coastal environments, seal fish paper edges with a thin layer of clear nail varnish to prevent moisture absorption.

Frequently Asked Questions

Can I use regular electrical tape instead of fish paper?

Electrical tape (PVC) has lower temperature resistance (60-80degC) and its adhesive can soften and shift at battery operating temperatures. For non-critical, low-current applications it may suffice, but for any serious battery pack, use proper insulation paper. Kapton tape (polyimide, rated to 260degC) is an acceptable alternative for wrapping applications.

Where can I buy fish paper and barley paper in India?

Search IndiaMART for “fish paper insulation sheet” and “barley paper battery insulation”. AliExpress also ships pre-cut 18650 insulation rings. Prices range from ₹50-300 per A4-sized sheet depending on material and thickness. Buy in bulk for cost savings.

Is 0.2mm thickness sufficient for 18650 pack insulation?

For most DIY packs up to 48V, 0.2mm barley paper provides adequate dielectric protection (15 kV/mm x 0.2mm = 3 kV breakdown voltage). For higher voltage packs (60V+) or critical safety areas, use 0.4mm or double-layer insulation.

Does insulation paper add significant weight to the battery pack?

No. Insulation paper typically adds less than 1% to total pack weight. A full insulation kit for a 10S4P 18650 pack weighs approximately 15-25g, negligible compared to the 2+ kg of cells.
